I sympathize with anybody who has to fly with a horn. The only decent treatment I've ever had was from British Airways out of Heathrow, but that's a story for a different time.
Anyway, I came up with a solution that you may want to consider. I had Humes and Berg build one of their coffin-shaped fiberboard cases a bit bigger than usual, so it would accommodate my horn in the Reunion Blues bag plus an inch or two extra all around. Then, I put plywood in the bottom of the case and attached casters so I could roll it through the airports (toting the thing is for people a lot stronger than I am!). Then, I glued generous amounts of foam all around the inside of the fiber case.
When I'm ready to depart I put the horn in the gig bag and secure it inside the padded fiber case. When I get where I'm going I can leave the fiber case in the hotel room and go to the performing venue carrying the horn in the gig bag.
So far so good.
